Hello,
Our M602 has recently been given a 41.03.02 size mismatch error from tray 2. This happens on first page and with every job. The job will print fine from Tray 1 without issue. Printer has been cleaned. Different toners tried. Paper Path and Sensor tests check ok.
We even bought another tray new just in case it was something with Tray 2. We get the same error, 41.03.03 with the new tray. Paper Guides and settings in printer are correct for paper size. All plugs on DC Controller have been reseated.
Would replacing DC Controller fix this? I am out of ideas. If it was a sensor outside of Tray 2 or 3 was faulty then Tray 1 would not work right? If it was in Tray 2 or Tray 3 then either would give the error, not both. Is that correct?
This happens just printing a report page from the printer, like supply status. It isn't just with jobs sent to the printer.
The firmware has been updated also.
Any help would be appreciated.

Before you start replacing parts, format the storage disk on the printer and reinstall fresh firmware.

Well, I formatted the whole disk and installed the latest firmware via a USB thumbdrive during Preboot.
I had also already replaced DC Controller with a new one. Still get Unexpected Size Mistmatch error for Tray 2 and 3.
I have no idea what to do at this point. Seems ridiculous to discard a printer over such a silly error.
It Prints from Tray 1 fine and Prints One page from 2 and 3 before throwing up the error and then repeating the page.

That error code translates to a tray 2 feed where the paper was detected as too long or too short. As tray 1 prints fine, you can rule out any sensor in the path that the manual feed takes. That really leaves one sensor as the likely candidate for failure or issues and that is the one in the paper feed assembly, accessed by removing the MP assembly. You could run the sensor test and push a piece of paper from tray 2 up into the normal feed path so see if that flag is actually being tripped.

Hi,
Thanks for this. PS102 and PS103 sensors work on Manual test. I had said that all sensors were responding during the Manual Sensor test but it turns out that I was mistaken. PS106, the left width size senor, doesn't activate. Can this be replaced? Do you replace the entire assembly? What is that part called?
