After checking and double checking that my envelope size is correct (#10) and having tier one tech support check and unable to resolve I've almost come to the conclusion that it may be a mechanical issue.  When I try and print an envelope using MS WORD, then mailings-envelops, all I hear is the mechanical sound of the pick up mechanism (rollers?) trying to pick up the envelope for about 15-20 seconds and then quit, no envelope.  If I then changed the tray to regular paper and try and print the same envelope information, it prints out the envelope (different rollers?) with the correct information on the paper as if it was an envelope.
