Printing A7 envelopes using MS Word and HP Envy7640. I set custom size ( 5.25 x7.25)in the Word doc and used the 5x7 paper size setting on my printer. The printing looks great, but the top edge of the envelope now has a couple of small waves or bends on it. These are for wedding invitations. I do not know the weight of the envelope since they were sent with the invitations. They are thicker than normal letter envelopes. Please help.

I agree that the "ruffling" is likely due to the envelope thickness.
IF your printer control panel provides the option, you might be able to "open" the rollers a bit by changing the "paper type".
User Guide > Load Media - Page 11
Step 4: Change or retain the paper settings on the printer display
Open the main tray,
Load envelopes (if not already done)
Close the tray
Look for message on the control panel to "Modify" / change / adjust the paper settings
Set the paper size to Custom (or to your envelope size if it is available in the list)
Set the paper type to something that indicates a "thicker" paper - Index, Brochure, "something" other than plain paper
Click "Done" (or OK)
Is the feature I describe available on your printer? If yes, will changing the paper type help (or make it worse)?
Unknown.
Regardless, "ruffles" can also happen at the post office during cancellation / stamp processing. So, no worries.

After you open the printer tray, insert the envelopes (face down, flap on left), and close the tray - Modify > set the paper size to custom. (Wording might vary - the point is to set the envelope / paper size to Custom on the printer control panel.)
In Word > Mailings > Envelopes > Options
Set the Feed to show envelope face down, flap on left
Set the size to Custom
Enter the size of the envelope (Width=7.25" Height=5.25")
Click OK after entering the size (close tiny "size" box)
Click OK to leave the Options Menu
Check / Add your Delivery and Return Addresses
Click Print
This will likely work to print just the envelope.
Personally, I have always had trouble adding the envelope to the Word document and printing both envelope and document at the same time. I just don't do it that way anymore to save the fight to determine what is wrong.
The envelope Thickness might be causing the problem, though (at least in the case of my Officejet Pro 8740) even a hefty 6x9 envelope will grind through the printer and print OK.
General Example (shows the 6x9 inch envelope setup)
Note: The notes on the example about the tucked flap does not apply to "regular" envelopes as these are all sold with the flap (already) folded down on the envelope. Neither do "Regular" envelopes do not have a "side seal" after printing.

I did the custom size envelope settings in Word and am only printing envelopes one at a time.
I'm convinced that it is a thickness problem but have decided to continue printing with the slight ruffling on the edge.
Your assistance is appreciated.
