I get a warning when printing with 3in x 5in cards on the 8100 that this paper size is too small for the duplexer (it will still print single sided ok). I can't find in the documentation what minimum size the duplexer will handle. I'm trying to print record cards but I don't want to have to buy every size under the sun to find out what the printer can cope with.

According to this User Guide manual for the OfficeJet Pro 8100 printer, only the larger paper sizes are supported by the duplex unit:
The extract above only shows that part of the table which includes 'ticks' in the 'duplexer' column.
The shortest of the sizes shown in the extract is 257 mm (10.12").
I assume that the automatic duplex limitations are associated with the physical distance between various sets of rollers in the paper path.

Is it an HP Officejet Pro 8100 ? It supports the following sizes for cards
It does not say about duplex for cards
