Hello,

 

We had the same problem but the fix was very simple and did not require us to get a new sensor.  Over time a pad that sits inside the top cover of the 4250 Printer becomes old and very sticky. This can cause the error message about the output bin is full and can cause random jams.

 

I cannot take credit for this info, but I found a very useful video that shows you how to clean and remove this pad that can cause the plastic flabs to stick.  The Video is here:  https://www.youtube.com/watch?v=C792YF5lmK0

 

Basic steps outlined in the above video:

(make sure you have some alcohol pads handy and screw driver)

 

Turn off Power to the printer

I also removed the printer cable (but not specifically mentioned in the video)

Open Lid to remove Toner

Remove top front screws (near the lid you just opened for the toner)

Remove Rear plastic piece

Remove Two screws (these should be showing after you remove the plastic cover piece)

Disconnect Lock out Arm from the top lid

Lift Top and disconnect cable that is attached underneath

Place top cover upside down on work area

Pad wears out and becomes sticky (our pad looks exactly like what the video shows)

Clean Black Plastic with Alcohol pad

Clean pad with same Alcohol pad

If the pad does not come clean and still sticks, you will need to remove pad completely

Clean area where pad was again

The flab should now move freely without sticking

Replace top cover and attach cable

Reattach Toner lockout Arm

Reinstall two front screws and back screws

Reinstall rear plastic piece

Reinstall Toner

Attach your power & any other cable you disconnected

Turn on printer

Print out a test page.

That's it.

Since I dont have any flaps where my paper comes out of the feeder on my HP 9020... after cleaning my tray and it keeps doing it (started 3 weeks ago), I just selected the question mark symbol on my printer while this output bin is full message was there and it gave me instructions to turn the feature off in preferences if the issue persists. (Settings, preferences, turn off output bin sensor). This is to prevent paper jams when the bin is actually too full..... but I cant and refuse to keep getting up from my computer, desk, and chair just because ONE thin sheet of paper is sitting on the tray... So, I turned off the feature.

 

I've also never seen so much ink on the inside of a printer in my life.... I have had nothing but issues with this printer since day one of purchasing, but thats a whole other story that HP wont allow to be posted)
