Fortunately in one sense the plastic gears in the 5520 on my bench have not started to wear down as of yet. There is a small amount of wear on the cleaning carriage but not enough to cause long lasting issues if the firmware were to be revised and updated.
Surely someone from HP has seen this post and can push it in the direction of those that can do whats needed to the firmware. It's hardly as though its one user with a one-off instance of this happening and considering (not being big headed) someone who actually knows what their talking about can say exactly what needs doing, surely that's enough information needed to at least get a beta revision sorted for testing?

Hi guys, I am been watching your thread to see what you guys come up with, I have the same problem, I have been trying to find any mechanical fault that might cause this….No way, it’s for sure firmware, because why the drive motor keeps running after the cleaning try reached the end of its designated travel ??? , somehow the firmware adds or misses calculating the lines at the Plastic ribbon or the plastic disc on the drive shaft.
But this is HP’s problem not ours whom we trusted HP to read and advise what to do specially in their forum….. our problem we paid for it( although it is a good machine if it continues, I got 3200 pages before starting to grind J )

Yes, I did lots of experiments to understand why the heads are not moving back a few mm to disable the trigger that is bumps against to start the process. I have cleaned the ribbon to make sure that you san see the makers but I have not yet cleaned the sensor on the actual cartridge assemble that measures the position. On another machine of the same sort you have to be careful when removing the entire cartridge assembly as there are two small ribbon cables that can be damaged when reconnecting them... So it maybe just ink particle on that sensor,,, Apart from that I did update the firmware but it made no difference and some of the white cogs shaving seems to be deposited in the bottom of the printer where I have been testing..

I have tried that. I put a piece of hardist sponge at the end of the travel and wedged it against the case which let the head go the full length and hit the sponge and when the moment comes for the cogs to reverse ( which is when the cog jumping starts ) if offers some push back to the right place. It does sort of work but I did not do it too many time as the cogs look like that are slowley wearing out
